Kept at it last night, while it may not look like a lot of progress, it was a big prep step for some good work this weekend.

Finished cutting the inner rockers out, got them smoothed out and did a little more work on the pinch welds. Should be in a good spot to head to the metal store at lunch, grab some 90° angle and be setup for a solid weekend of work.

Driver side rocker - on my way to the metal store I'll be stopping at HF to grab a slide hammer to fix that spot that is "smooshed" up. I still need to trim the top of both sides of these inner rocker areas, but I wanted to wait until I had all the components so they can be mocked up to save from trimming too far.

I hope everyone had a good weekend, lots of work in the shop, doesn't seem like much at the end, however, I've had to tell myself I've dug about as deep as I am going to go and now is when everything has to be completed in a way that it is sealed up forever.

Saturday morning dug out the new slide hammer to start fixing the mangled rocker pinch welds. My understanding of one of the attachments was not correct, so off to the hardware store to get some hardware for a quick modification.

I thought "clamping" to the rocker would work, so welded these nuts on, sharpened the tip of the bolt, but it didnt not work as planned, so out came the BFH and a 2x4, guess I should've tried that first, but oh well, lessons learned

Started mocking up the 1/8" x 4" flat bar that will be used to tie in the door frame to the pinch welds

The majority of Saturday was spent with the wire wheel in hand, making a huge mess, but prepping all areas for welding. Then date night with the wife to round out the day.

Back at it Sunday morning after some errands, I finalized the size for the rocker plates, drilled a bunch of holes, fired up the paint shaker, got the back of the plate and inside the rockers sprayed with weld-thru primer

Got the flat bar installed, fitted and tacked in, the bottom rosette welds burned in nicely, the tops aren't as nice, I will go back and add some stitch welds at the bottom edge of that upper area, same with the the bottom edge where the flat bar meets the pinch welds. I ran out of energy/motivation yesterday and decided to call it quits around dinner time

Not a great photo, but its nice to look at this and not see the mangled pinch welds, that is something that irks me to no end now, so happy to have it fixed

Need to get the other side knocked out next, will likely start on that and then decide what next steps look like, with this much done I am torn between starting on the headers or starting to final weld all of this in so its done and no longer a looming task for another day.

Been a busy week for me between work travel, trying to prep for the pending winter weather that still has our town moving slower than normal.

Silver lining, we didn't lose power, which meant I returned home from a work trip to FL and was able to spend some time in the shop this weekend.

I returned home to a package from Benchmark Abrasives, I know this has been mentioned a couple times in other threads, but I checked them out after a couple recommendations from @zmotorsports and @quadrcr87 and cannot speak highly enough about the quality! After going through the sample pack of flap discs (which @SilverJimmy recently mentioned), I've been back for cut off wheels, more flap discs and wire wheels for my current project. Most recently decided to check out a sanding disc for my 10" sander combo, which gave me a good excuse to replace the belt as well!

Front got braces on the rear side only due to access, but used 2x2 for these

Next up was to move the front side of those front cross braces, in order to get to those I had to cut away an outer edge of the inner fender.

Added a gusset on the outside to tie into the rocker along with the panel to cap the area exposed inside

Wanted to add an additional panel that will cap the area between the gusset and the other cap, so made a little template, drew up some lines and broke out the bead roller...took attempts to make one I could live with

Hope everyone has had a good week and all my southeastern friends are getting geared up for some more winter weather this weekend.

Been a busy week, garage time has been hit/miss, which is always a bummer, however, got a couple packages from the brown truck yesterday

First off is a new tool I've been eyeing for a while, been watching the HD deals thread and haven't found the right "deal" but on the HD site there was a decent enough deal on this little M12 grinder that I've heard good things about, so decided to pull the trigger Wednesday afternoon and it showed up yesterday. It came with two of the bigger batteries and one smaller one, so that brings me up to 5x batteries for the Milwaukee tools, which makes it nice should I want something else, I can buy the tool only

I am pretty excited about this, I am getting close to needed to put the engine back in the project car to start framing in the tunnel, one big component of that is going to be routing the exhaust and ensuring I have adequate clearance. One component of the exhaust I've been researching and really want to incorporate into this build is megaphones, so ordered these up from JMD Tubes and they showed up yesterday. If anyone is looking for a great vendor, I cannot speak highly enough about JMD, Made-in-USA products, super high quality products, packaging and always ship very quickly!

Will need to get these tacked up, but they certainly look cool!

I bought the gen1 version of that right angle die grinder a week before the gen2 came out :mad:. I love it for weld prep, but it does have power limitations. The gen2 solves a bunch of them supposedly.

Funny b/c when I was shopping I kept seeing photos of the one with the metal trigger and thought it looked more robust, then got this and it seems that it is an upgrade. I am excited, this wont be used for hard work, mostly metal finishing in tight spots

Jealous of your heated shop in this frigid SC winter. 🥶 I have found the same thing with the larger M12 batteries, especially on my drill. I got so used to standing up my M18 tools on the battery it became habit.

It is nice, but I really need to do something above the roll up door, it lets a lot out, might be a project for today!

What other components will you have in the exhaust?

Kinda long tube / kinda equal length (+/- 10%) headers into 4:1 merge, hopefully into the megaphones then into Z-pipe, straight back to behind the axle, then will make a straight pipe section and a muffler section to swap in/out

Exactly! Honestly the Audi 4.2 sounds super good with just a catback, I had a b6 S4 avant with a nice catback and that car sounded amazing, I am hopeful that there is a combination in all the components that will make for a unique sound

Love a Megaphone exhaust. Done right Megaphone exhausts can make some v6 almost sound like a v8. Excited to see what you come up with @fouckhest.

Went to weld the other side on....womp womp, out of welding wire, by this time the snow was dumping enough that I decided I still had plenty to do and pivoted to cleaning up the rockers on the outer edge to prepare for welding the pinch weld to the new plate, this made for a long day of sitting in the chair with the wire wheel over head, but nice and clean

Once that side was done, my arms where pretty tired, decided to call it a productive day and settle in to relax....this was the final snow accumulation, I'd say that we had a solid 4-6", nothing crazy, but certainly a nice coating!

I managed to get the passengers rocker welded out and most of the way smoothed out, then last night headed to the garage to finished grinding down all the welds to hopefully make for a nice smooth pinch weld/rocker

I think once this came out pretty decent, especially for something that will rarely be seen, but I will know its there and was done right

Nice job Mike. Fish plates or doubler plates are a good idea on butted joints such as those. I have also been known to drill holes in the tubes and install them on the inside, then plug/Rosette weld them and then metal finish them as well. Depends on the vehicle, but they serve the same purpose, just depends on how I plan on finishing the chassis.

Thanks, Mike! Always appreciate your comments/feedback and they make me feel much better when you say they are a good idea!

I hadn't thought about them on the inside, but that is a good idea as well, especially if it was a high end hot rod like you used to build, I am sure that would add to a nice clean chassis!

I put a little more effort into these to make them looking kinda cool in the case that someone is ever under the car, but most of this will never be seen unfortunately

Been steady working away on my project car, good/bad, there hasn't been much photo worthy, just lots of welding. As mentioned, kept busy each night last week after work a couple hours at a time, trying to bounce around in methodical ways to not introduce any warping, pulling, misalignment, etc. I've been using the opening/closing of the doors as a good check off, so far so good!

This weekend I spent some time focusing on getting the bracing onto the rocker sections, had been debating how I wanted to tackle this, and well, I followed the GJ / @zmotorsports "Overkill" approach which resulted in a section of 1x1 angle that will reinforce the pinch weld and provide a locating point for the 1x2 rectangle tube

This was during mock-up while working on the fit up

Finished up, don't remember how many holes, 50+ I think, these are to allow for the angle to be welded to the plate on the rocker as well as the bottom of the 1x2 rectangle tube

Been a busy and productive couple evenings, lots of welding, continuing to learn a lot, welds are far from perfect, but I am confident in their strength.

Monday night I spend a bunch of time laying out where I wanted to do the stitch welds, then got the start/stops tacked up. In hindsight, I wish I would have gone back and knocked the tacks down a bit, but well, too late lol'

That took up all of my free time Monday evening, then after work/before a call last night I got out and start gluing it all together. Don't look too close or zoom in too far...the top welds will get covered by a yet to be built trim panel....The lowers I will likely take a flap wheel too at some point just to smooth them out, but thats a future me chore

Not much photo worthy car project wise today, more welding and unfortunately grinding...but progress is progress.

In other news, FBMP strikes again, Tuesday evening while on a call I was mildly distracted but something caught my eye that I've been passively searching for on/on for a while....yesterday at lunch I went and picked up this old arbor press

Its not a Dake, but seems to be a solid older unit, Greenerd seems to make a nice product, the price was right and it is certainly solid. Now I need to give it a little love and clean it up, then a place to mount it....new to me tool day is always fun.

I too have beencon the hunt for an arbor press. Not really sure whyI want one when I have a perfectly good 20 ton press, but its been on the list of goodies I want for awhile now. Look forward to seeing how that one cleans up.

I am in the exact same situation, been on the lookout for a year or more, while the 20T HF (even with air over hydraulic upgrade) is nice, this just seems like it has a use case.....I'll let you know when I find the first one! LOL

Slickest mount I ever saw for an arbor press was in a customer’s shop. They mounted it to one of the legs of their two post lift. I bet you could build a mount that uses a receiver hitch so you could remove it if needed.

That is an interesting concept, Sterling, I like the thought process there! That might be tricky in my garage, but certainly has me thinking about how I could anchor it to the old exterior brick/block wall that is exposed in the garage. I might need to have a thinkin beer or two on this tonight 🤔 🍻

Quick recap of a couple things I've been working on....my silver GTi was ready to be picked up from my mechanic buddy after going through a few things and catching up on some maintenance items such as replacing a torn and couple soon to be bad CV boots along with fixing a nagging oil leak that I was sick of cleaning up.

That being said, with the Cayman being a PITA to get in/out of the driveway at my step daughters house, I knew the GTi would equally as bad or worse. I bought these driveway ramps a couple months ago, but weather has not been nice enough to get them installed, but last week it was very nice so ran over and got them installed.

With that complete, we had a small window of free time before meeting some friends for a late lunch/happy hour to catch up, so I made my way to the shop for a much needed clean up of both the shop and the basement, then I got to put together another new tool. While not in my normal over the top or go big tool purchase, this was a stop gap to see how far I can get without needing to go spend big money and then dedicate the valuable floor space for a proper box and pan brake.

Knowing there are lots of good/easy upgrades, it was a cheap barrier to entry

Fast forward to Sunday, after some morning errands with the wife it was shop time. The intent of the brake was to be able to put this little flange on some sheet metal to make a closeout panel for where I reinforced the rocker area. This was a fun project, got to use the new brake, finally broke out my dimple dies and put the new arbor press to work!

This was testing out the 1", 3/4" and 1/2" dies to see what size I liked for this panel

That looks very nice but are you sure you want such a nice place for road grime and moisture to collect and then begin to corrode all your nice fresh work? Remember, RUST NEVER SLEEPS!

Thanks Sterling, that part is actually on the inside of the car, that is the bottom of the door sill. Everything will get primed behind before those panels get welded in place.

Not sure where this week has gone....been getting up shortly after my wife leaves for the gym and heading to the shop for some early morning work to get make up some future lost shop time while we are in CO skiing next week....but its been a nice change to my routine, going to do my best to keep it up when we get back.

Pretty stoked on how these came out and they certainly helped me come to grips with where to say "okay thats good enough,"....I think!

You need a rivet spacer fan if your going to be doing much more of these type projects.


They work great for laying out evenly spaced holes, and it does it in seconds!

That would have made this job MUCH easier!

I've wanted to buy one of those for a while, didn't think far enough ahead, but thanks for the reminder and helping me spend some more money, just ordered one! LOL

That being said, I likely wont got super crazy with them, this seemed like a cool location to give them a test.

Haha, never Bob!

It is funny how perspective of where you are working and what is in line of sight changes how much you focus on any particular thing. I've found myself spending SO much time on certian things, only to lower the car back down and realize I've been looking at it from an angle that eventually will basically be invisible. :geek:

In other news, got home late Friday night from our annual ski trip out west, snow wasn't that great but 3 out of 4 days were certainly enjoyable and, well it wasn't work!

After picking up a couple of the pups from "camp" Saturday morning and a little housekeeping, I figured I'd go out to the shop and see what I could get into.

Staring me in the face was the HF bender that I knew I wanted to upgrade, so figured that was a good project to get started on. After much fiddling around and mocking up, here is what I landed on.

Couple fixture clamps to hold the upper die down, along with a piece of 1x1 tubing to reinforce the up die, it seemed like a reasonable approach

Fast forward a few hours and it was fully welded out, got some chassis & roll bar paint applied to all the raw steel, I called it done until it gets used and see if future modifications are needed.

Not much for updates on the project car, been working on how to modify the rear subframe so that I can get the dual 2.5" exhaust pipes through. I pulled the axles, control arms, spindles, etc off and left them on moving dollies so I could get the subframe and rear end back mounted in the car

Between Sunday afternoon and yesterday I made up a couple iterations of mounting plates, both of which have been unsuccessful....spent WAY too much time drilling that big hole in the steel plate....

This morning I got back out to the shop before work and got the subframe and diff removed and up on my make shift table....this will be my project for tonight to see how what I can come up with
